If you don't mind a warm palmrest, the "Thinkpad" (read Atheros) a/b/g wireless card option offers very good range.
Really sounds like you had a lemon last time around. Nonetheless, there aren't any generally acknowledged 'problem' components as such. Go with the components that meet your computing needs. If you're really paranoid about getting another bad machine, you'd best buy locally, so exchanges can be done easily if things don't work out.

I haven't had any problems with the Intel AGN card in my X61s and it is supposed to produce even less heat than the Intel ABG card.

With regards to the OP's concern with 7200rpm hard drives, I have been running a Hitachi Travelstar 7K60 (60GB 7200rpm) hard drive in my T42 since 2004. I have had no problem with excessive heat, power consumption or stability. I upgraded the stock 80GB 5400rpm hard drive in my new X61 to a 7K200 without second thought. While solid-state drives are claimed to be faster and more reliable due to the lack of moving parts, their high prices are rather prohibitive.

I've not had any problems with heat in my X61 Tablet with the Atheros card (well, at least not FROM the Atheros card - it runs kinda hot when both cores are pegged at max CPU), although my hard drive is 5400 RPM.
And, the three ThinkPads we've got at our company with 4965AGN cards have given us nothing but trouble. Everything with Atheros cards has been smooth sailing.
Oh, and another advantage to the Atheros card? You get an "Intel Core 2 Duo inside" sticker, instead of an "Intel Centrino Pro" sticker.
